View Full Version : New exhaust - what to buy?

Seems our cats are shot now (sparking/knocking sound from the underside when stepping on it and reduced power above 4000 rpm), and the front muffler has been welded, so we are considering a new exhaust system.
What are you guys recommending? Where to buy?
Does installing headers mean the engine needs to be pulled to get them on? (Someone told me so...)
The car is stock with 4:10 gears and Haibeck chip.

Have enjoyed your photos. You cannot go wrong with Stainless Works headers with their high flow cats and a Corsa exhaust. Great sound at idle and when above 3000 RPM everybody knows you came to the party to play. No drone on the highway. Not the least expensive but worth the investment.

yes, Corsa is nice.. But as stated it is really heard at WOT.. if it was not as loud as it is, I will still have it on my car.. I really liked the no drone aspect of it

If the cats are coming apart internally, do not run the car! Fine bits of the ceramic will be drawn into the cylinders and will eat up the cylinder walls. If you research on this forum you can find much more on the catalyst issue. I believe AB26 has written considerably on this.
And, no the engine does not have to be removed to install headers.

No warning lamp, your dealing with 1980’s technology. These cars only have one O2 sensor per side and it’s ahead of the cat. It can’t tell if the cat is bad. Later technology put O2’s on either side of the cat and could monitor cat function. But not on our cars.

It looks as if you have aftermarket mufflers. If that's the case, I'd cut out the resonator and replace it with an X-pipe with the headers...Nothing wrong with the stock 2.75 exhaust tubing.

Here’s one of the threads by AB26 (Jerry Downey) in the subject of cat failure. Note that in the thread it’s confirmed by Mark Hibeck and even Graham Behan one of the original GM/Lotus engineers. It’s one of the reasons the later cat setup was changed on the 93-95 Cars.

Hi Roy,
The dual mass flywheel will rattle if the engine is running rough. Does the car accelerate smoothly at low engine speeds below 3000 rpm? It should accelerate slowly but smoothly if you open the throttle 100% at 3000 rpm in fourth gear. Let me know what happens when you perform that test.

Maybe it's not the cats after all...maybe the exhaust leak and the engine running rough that produces that rattling sound. Dropping by a garage over here to have them check it out. Still have over 500 miles home from our roadtrip.

I would certainly second the idea of Stainless Works headers, high flow cats and a Corsa cat back. But I also really liked my last approach on my '95 to utilize the stock '95 cat back system (behind SW headers and no cats) with electric cutouts just ahead of the rear mufflers. the center resonator on late model systems is pretty free flowing, and the cutouts give you the best of both worlds--quiet when you want it and wide open at other times. Marc Haibeck didi the excellent work on this and I fashioned my own under the carpet rocker switch. There are posts elsewhere on this.--Bob

You didn't say if Cats were required by law where you live. If not, the most free flowing system is headers, 3"X pipe, no resonator, 3" exhaust pipes and 3" mufflers of your choice. The sound of this system is a low rumble at idle, and very loud at high rpm. With lots of resonance, (many people find this offensive).
Corsa is very good at eliminating resonance, but has a high pitched shriek at full throttle high rpm. Some like this, some don't.
How you want it to sound is really a subjective matter of taste.

I must have cats over here. Any experience with X-pipe instead of the mid muffler..?
Would you recommend Dynamat or similar if headers are installed?
Found out my cats are intact, it was probably the DM flywheel making the noice due to the car running a bit rough at the time.

Wouldn't recommend anything that would cause drone, at least not if you're going to use the car for such journeys you've just been on. My car came with mid muffler removed, and replaced with a rather poor x-pipe. Horrible drone at all cruising speeds.
I've got the Corsa now, no drone, and the volume is just within what I can withstand for longer periods.
For headers go with the OBX. Best value out there.

Have decided to get a x-pipe and will keep the Borla mufflers back rear and the stock manifolds for now. What and where to buy?

won't work my friend. the cats are welded up on those manifolds
drop the exh and take a scope and a light and you can see if the cats have given up If there is a hole in any of the cells and they are falling apart un bolt them. They can't reasonably be fixed.
Car needs headers anyway.

Car needs headers anyway.The cats are ok. It's only the mid resonator that needs replacing. It's Flowmaster behind the cats.
