UPDATE:

Al Knoch called me back and told me the 94-96 seat foam is not available without the skins mounted.

Robert - If there isn't a source for this foam there is no need in this guy making patterns for the skin. It is impossible to remove the skins without ruining the foam because of the adhesive.

I can take your seat skin and install it on the 94-96 standard foam and see what it looks like. I am betting that all it needs are two slots created for the seams.
I will also see if Khalid can create the seat foam.

So, I talked to Elliot (Production Manager) over at Al Knock Interiors and he explained why he nor anyone else sells just the foam. AKI makes all of their own products and they do it the way GM did it. They don't make the foam and then put the skins on with adhesive. They don't even have a mold for the foam. The skins ARE the mold. They stitch the skins and then spray in the first few inches of foam. That's why it bonds so well. They then make the second part of the foam in a mold and attach it to the first part that's already in the skins.

Did you ask him what he would charge you to have your custom skins done with this process?

And I am guessing that perforated Alcantara or suede is out of the question because of the spray foam.

Yes, I did. He said he can't do that. First, there's no way for him to guarantee someone else's work. If the seat comes out wrong there's going to be instant blame games. Secondly, they already offer custom seat skins with foam so they would be creating competition for their own skins when they don't need to. When asked about Alcantara or suede inserts he said he currently does not offer alternate materials; just leather in different colors. But he can use any material we send him as long as he is the one making the skins. The cost is around $1200 - $1400 a set plus shipping.

So, here's the cost break down.

Custom Skins: $500
New Foam (non Sport): $320
Labor for install: $200 (Estimate)

Total: $1020 for the set.
No brainer. Excellent value. Especially if your foam is good.

For the 94-96 Sport seat it's a little more of a challenge. Turn key from AKI is $1200 - $1400 for everything.

Right now there is no alternative until we can come up with a way to get new foam.

Almost forgot, they can also do embroidery of any logo on the headrest.

Yep the above is correct and I should have stated so earlier. Jumped the gun on only looking for skins.

Once again as they stated we searched the world over trying to find foam for the seats and discovered the same thing.

We finally ordered a set for the LT1 car and specifically due to the corvette embroidering. No other vendor offered this. We have had several mid-year's redone by AK, and once they were completed and compared to a 15k garage queen. No noticeable difference.

I can sing nothing but praise for this company!

Maybe you should call Al up and talk to him personally, he may cut a break for the registry.

He is a super nice gentleman!

Side bolsters are a bit bigger on the Sport seats vs the Standard seats ont he 94-96

I tried installed standard foam/covers on sport seat frames

I have a couple of ideas but need to get my sport frame and standard seats foams out of storage and try, if it works I might be willing to get some done for my car.. If there was a sport seat skin to compare to that will help, but I am not taking mine apart until I have a solution
