Jag, that bolt size sounds correct. I had extra plenum bolts. They were the same length as the exhaust manifold bolts minus the spacers.

An exhaust shop welded flanges at the collectors and the cats. Everything else is welded. It definitely took some effort. I'll try to get some pictures and post a sound clip as soon as the salt gets washed off the roads.
