Turned on the headlights and the right headlight motor kept clicking for about 4 seconds after full rotation and then stopped. Same clicking noise when I closed the lights.
Should I just buy the 3 bushings or go for the full kit, bushings and gear? Get the more expensive bronze gear or plastic?

Just get bushings for now. 90% - bushing will cure it.

I just bought a new nylon gear for my '90 right side.
Before it got in, I opened it up, and found a crack in the gear. I expected to find crumbled Delrins - the 3 little guys INSIDE the nylon gear.
I cleaned it, and turned the nylon gear 180, re-installed, and waited for the new one. It works fine now.
Some GM electric motors do NOT rotate the nylon gear more than 180 - S-vehicle A/C temp control module, for one. And our headlight unit doesn't rotate more than 180 either, so I'm guessing that's why mine is working properly now, with the cracked gear re-installed.

Yep as the others have stated its the bushings
